Single Wall vs Double Wall Corrugated Boxes: Which Do You Need?

One of the first questions any bulk box buyer has to answer is deceptively simple: single wall or double wall? Get it right and your products arrive intact with no wasted material cost. Get it wrong in one direction and you pay for strength you never use. Get it wrong in the other direction and you deal with crushed cartons, damaged goods, and freight claims.

This guide explains the practical difference between single wall and double wall corrugated construction, when each one makes sense, and how to specify the right board grade when ordering cardboard shipping boxes in bulk from a manufacturer.

Single wall corrugated handles the majority of shipping applications. The question is knowing where its limits are.

What the Walls Actually Mean

Corrugated board is built from flat sheets of paper called liners and a wavy fluted sheet glued between them. The construction determines the strength:

Single wall (3-ply) is one fluted layer sandwiched between two liners. This is the standard construction for most shipping boxes, e-commerce mailers, and retail cartons. It is light, cost-efficient, and handles loads up to roughly 20 to 25 kg depending on the board grade and box size.

Double wall (5-ply) is two fluted layers separated by three liners. The extra layer roughly doubles the stacking strength and significantly improves puncture resistance. Double wall is the workhorse for heavy duty shipping boxes, export cartons, and anything that travels long distances through multiple handling points.

Triple wall (7-ply) is three fluted layers and four liners. This is industrial-grade construction for very heavy contents, machinery parts, and bulk bins that replace wooden crates in some applications.

The jump from single to double wall is the decision most buyers face. Triple wall is a specialised requirement, and if you need it, you usually already know.

When Single Wall Is the Right Choice

Single wall corrugated boxes are the correct specification more often than many buyers assume. Consider single wall when:

Your product weighs under 20 kg per carton. For most consumer goods, apparel, homeware, and light industrial parts, a well-specified single wall box with the right GSM provides all the protection needed.

The box travels short, controlled journeys. Domestic distribution with limited handling points puts far less stress on a carton than international freight. If your boxes move from your warehouse to a regional customer on a single truck, single wall usually suffices.

Your product provides its own structure. Rigid products packed snugly, such as canned goods or boxed electronics with internal packaging, share the stacking load with the box. The carton needs to contain and protect edges, not carry the full compression load alone.

You are optimising freight weight. Lighter board means lighter shipments. Across a container of thousands of boxes, the weight difference between single and double wall affects your total landed cost.

A quality manufacturer will not simply take your order for single wall. They should ask what the box carries, how high cartons stack in transit and storage, and what the journey looks like. The answers determine the GSM of each layer and the flute profile, which matter as much as the wall count.

When Double Wall Earns Its Keep

Double wall cardboard boxes cost more per unit and weigh more in freight. They earn that premium in specific situations:

Export shipments. A container crossing the ocean experiences weeks of stacking pressure, humidity cycles, and multiple loading events. Sea freight humidity alone can reduce box compression strength significantly over the voyage. Double wall construction preserves a protective margin that single wall loses in these conditions.

Contents over 20 to 25 kg. As carton weight climbs, the compression load on the bottom boxes of every pallet stack climbs with it. Double wall keeps stacks stable at weights where single wall begins to bulge and fail.

Tall warehouse stacking. If your fulfilment operation stacks pallets two or three high, the bottom cartons carry enormous cumulative load for weeks or months. Stacking strength is the main reason distribution businesses standardise on double wall for storage cartons.

Sharp, dense, or shifting contents. Metal parts, tools, fasteners, and machined components concentrate force on small areas of the box wall. The added puncture resistance of a second fluted layer prevents blowouts at the seams and corners.

Long or repeated handling chains. Every touch point, from factory floor to port to destination warehouse to final delivery, is an opportunity for impact. More handling means more accumulated damage, and double wall absorbs it better.

The Specification That Matters More Than Wall Count

Two boxes can both be "double wall" and perform completely differently. The full specification includes:

A double wall box made from low-GSM paper can be weaker than a well-made single wall box using heavy kraft liners. When you request quotes, ask for the GSM of every liner and fluting layer, not just the ply count.

Flute profile. The letter grades describe the height and density of the wave. B flute is thin and stiff with good print surface. C flute is the general-purpose standard with better cushioning. BC double wall combines both and is the most common heavy duty export specification. E flute is very fine, used where print quality and slim profile matter more than stacking strength.

Burst strength and edge crush test (ECT) values. These are the measurable performance numbers. A serious manufacturer can provide test certificates for the board they propose. If you have an existing box that performs well, share its test values and ask the factory to match or exceed them.

Kraft versus recycled liner mix. Virgin kraft fibre is stronger per gram than recycled fibre. High-recycled-content boards are more economical and more sustainable but need higher GSM to match virgin kraft strength. The right mix depends on your priorities. A Simple Decision Framework

If you want a quick starting point before talking to a manufacturer, use this:

  1. Under 15 kg, domestic transit, low stacking: single wall, standard grade.
  2. Under 15 kg but export transit or high stacking: single wall, heavy grade, or light double wall. Ask the factory to quote both.
  3. 15 to 30 kg, any transit: double wall.
  4. Over 30 kg, dense or industrial contents: double wall heavy grade or triple wall. Request test certificates.

These are starting points, not final answers. Box dimensions change the math because tall boxes lose stacking strength faster than cube-shaped ones. This is exactly the conversation to have with your manufacturer before committing to a container order.
