Double Wall Corrugated Boxes from India: Supplier Guide for US and UK Buyers

If you are importing double wall corrugated boxes from India, the specification conversation is more detailed than for standard single wall - and getting it right has a direct impact on whether your goods arrive intact after a 25-day sea freight transit. This guide covers what double wall construction means, the flute combinations available from Indian manufacturers, how to specify BCT and ECT ratings, and what MOQ and lead times to expect.


What Double Wall Corrugated Construction Means

Double wall corrugated board (also called 5-ply) consists of five layers:

  • Outer liner (flat, exterior face)
  • Outer fluted medium (first corrugated wave layer)
  • Centre liner (flat, between the two fluted layers)
  • Inner fluted medium (second corrugated wave layer)
  • Inner liner (flat, interior face)

The two fluted layers give double wall board significantly greater compression strength and puncture resistance than single wall (3-ply). A well-specified double wall box can carry two to three times the load of a comparable single wall box before failure.

For sea freight export from India to the US or UK - 22 to 32 days in a container, with stacking loads and humidity cycles - double wall construction is the correct specification for any product over 15 kg per box, any product in heavy or dense packaging, or any application where boxes will be stacked more than 6 high on a pallet.


Double Wall Flute Combinations from Indian Manufacturers

The flute combination determines the performance characteristics of double wall board. Indian manufacturers produce four main double wall configurations:

BC double wall (most common for export): B flute (3mm) as the inner layer, C flute (4mm) as the outer layer. Combined thickness approximately 7mm. BC double wall provides good compression strength from the C outer layer and better puncture resistance and print surface from the B inner layer. This is the workhorse of India's heavy-duty export packaging - most double wall boxes ordered by US and UK buyers are BC specification.

CC double wall: Two C flute layers. Provides maximum cushioning and top-to-bottom compression strength. Used for fragile goods or products where shock absorption is the primary requirement. Slightly less stiff than BC, which limits print quality on the outer surface.

BB double wall: Two B flute layers. Very stiff, good puncture resistance, but less cushioning than BC or CC. Used when panel rigidity and print quality are priorities over cushioning - common for display packaging or retail-ready heavy goods.

AA double wall: Two A flute layers (5mm each). Maximum cushioning and compression strength. Used for the heaviest industrial goods where protection from impact over long transit is the primary concern. Larger combined thickness than BC means higher per-box freight weight and cube cost.


BCT (Box Compression Test) Requirements

The BCT is the most useful strength specification for double wall boxes in sea freight export. It measures the maximum vertical load a filled, sealed box can withstand before collapsing.

Why BCT matters for sea freight: In a loaded container, bottom-row boxes carry the cumulative weight of all boxes stacked above them. A double wall box rated at a low BCT will collapse under this load before the container reaches port.

Target BCT values by application:

Application Recommended BCT
Goods 15 to 25 kg, standard stacking 800 to 1,200 kg
Goods 25 to 40 kg, high stacking 1,200 to 1,800 kg
Industrial goods, maximum stacking 1,800 to 2,500 kg

How BCT is calculated: BCT is determined by box dimensions, board grade (GSM), and flute configuration. A shorter, squarer box has a higher BCT than a tall, narrow box at the same board specification. When you request a quote for double wall boxes from India, provide your stacking requirement (boxes high on a pallet) along with product weight, and a capable manufacturer will specify the board grade needed to achieve the required BCT.

ECT (Edge Crush Test) Specifications

ECT measures the compression resistance of the corrugated board itself (independent of box dimensions). For double wall boxes from India:

Request the ECT test certificate for the specific board batch used in your production order. This is separate from the BCT (which measures the finished box) and provides independent confirmation of the board material quality.


Board Grade Specifications for Double Wall from India

Double wall boxes are specified by the GSM of each of the five layers. Common specifications from Indian manufacturers:

"K" denotes kraft liner (virgin or semi-virgin fibre), which has higher strength per GSM than recycled test liner. For export to humid climates or summer season shipping from India (June to September monsoon period), kraft liner double wall significantly outperforms recycled test liner double wall under moisture exposure.

Double wall boxes have higher MOQs than single wall because the heavier board requires a longer production run to reach paper batch efficiency. Expect MOQ to start at 3,000 units for standard sizes and rise to 5,000 to 8,000 for custom die-cut configurations.

Custom Printed Double Wall Boxes from India

Custom printing on double wall boxes is available in 1 to 4 colour flexographic printing. Due to the heavier board, the outer liner needs to be a kraft liner or white-top liner rather than recycled test liner for acceptable print quality. Specify:

  • Outer liner: white-top kraft liner (for cleaner print surface) or kraft brown (for natural look)
  • Print colours: 1 to 4 Pantone references in water-based flexo inks
  • Print area: state which panels require printing (typically top, bottom, sides, or all faces)

Offset litho laminate printing is also available for premium full-colour double wall boxes but adds 25 to 40% to unit cost and extends lead time by 5 to 10 working days.
